Some of the core 6 books are just too much for him. Then some of the books that SOTW 1 & 2 recommends are below level. So, any suggestions on books for this era(s) for levels in between these?

Which ones are too difficult for him? That would help narrow the choices down.

I'm using the book All Through the Ages by Christine Miller to find books about Ancient Egypt for grades 4-6. Ms. Miller places Mara, Daughter of the Nile on the grade 7-9 level. She suggests the following for grades 4-6:
Golden Goblet (which is a Sonlight 6 read aloud)
Tirzah by Lucille Travis
Cat of Bubastes (http://henty.ae6gn.com/books/The-Cat-of-Bubastes/) by G.A. Henty (read it online to see if it would work for you)
Royal Diaries of Cleopatra VII by Kristiana Gregory
There is a note in the Sonlight 6 manual that says some people choose to switch Mara (reader) and Golden Goblet (read-aloud) because of the difficulty of the reading level of the former. Looks like you're not the only one with that problem.:)
If you can give me an historical time period where the books look too difficult I will check ATTA for books for grades 4-6 for you.

Earliest Nomads to the rise of the renaissance.(1600 bc - 1650 ad) I am not positive on dates, but this is what the timeline figures go to with the core 6.

Well, ATTA, comes from a Christian viewpoint so there is nothing listed under Nomads per se. She goes directly to Ancient Egypt. There is no alternative for Hittite Warrior that I can see. She has no fiction listed for Ancient Greece - just literature (revisions of the classics of that time such as Black Ships Before Troy by Sutcliffe which is a retelling of the Iliad). I don't know how difficult Theras and His Town is but I like the idea of how it compares and contrasts Sparta and Athens. I think The Children's Homer by Padraic Column would also be a good choice at this level.

For Roman times:
Detectives in Togas
Vinegar Boy by Alberta Hawse - may be a good sub for The Bronze Bow.
Dark Ages:
White Stag by Kate Seredy (about the Huns and Magyars)
Lantern Bearers by Sutcliffe
Augustine Came to Kent by Willard
Shining Company by Sutcliffe
Story of Rolf and the Viking Bow by Allen French
Anything suitable about King Arthur, Robin Hood, etc.
Middle Ages:
Wulf the Saxon by Henty
Striped Ships by Eloise Jarvis McGraw
In Freedom's Cause by Henty
Door in the Wall
There are a lot by Henty during this time period. Since they are adventures written for boys they might be fun.
If you need a subsitute for A Proud Taste for Scarlet and Miniver you might find a Royal Diary book about Eleanor of Aquitane.
Renaissance:
Whipping Boy by Sid Fleishchman
Apprentice by Pilar Molina Llorente
Master Skylark by John Bennet
Heir of Hascombe Hall by Evelyn Everett Green
